Spark plug HELL
Well guys I finally changed the spark plugs in my 2006 Expedition. That was a big freaking job but having Wesley by my side really helped. I was only able to get three out whole, five broke.
Took me two days with all the soaking involved. The soaking is over rated, either they are going to break or not. If you have the right tool it don't matter if they break or not. We got it all back together Sunday just in time to listen to the Lions football game. Took it out for a test drive and she drove great!!! Got back home and BAM, all hell broke lose!!!!
She started missing BAD, REAL BAD I drove it back into the garage and did the whole thing over again. I checked every plug, made sure every single C O P was on good, checked all connections (4 hours) Put it all back together, bitch still missing. I go in the house and call Jon, He had some great advice. One being check the fuel filter, I hang up from Jon go get a new fuel filter put it on...STILL MISSING I do a compression check and that's all good. I'm beat now time to go to bed, my fingers feel like I soaked them in some battery acid
Today (Monday) I wake up take the wife's car up to the auto parts store and I buy 8 new C O P. I know one of them bastard"s done went and took a shit on me right? Well I get all 8 on in an 1/2 hour (getting good at this) fire the truck...STILL MISSING Well you guys know what's next right? Yup I take it to the dealership, they do what they do then call me back and say plug #1 is bad and C O P #2 and #6 are bad. I tell them not to do any of the work. I pay my $90.00 ( THEY WANTED $560.00 TO DO THE WORK) I take the truck home use 3 of the old C O P I took off this morning, run back up to the auto part store buy 1 plug. I go back home, put it all back together and ...BAM BINGO WAMME SHE'S GOOD!!!!!!!!!!!!
How can you buy new stuff and it's already bad!!!!!!!!!
We did everything right. one of the plugs was bad and 2 of the brand new C O P's was bad....Damn I'm hurting man!!!!!!!
Here are my old plugs
the tool I used to get the broken plugs out, I had to round off that top shoulder. It just looked like it was going to hit to me.

D,when someone brings one of them for me to work on,I just send them down the road. They ought to castrate some of those automotive engineers

let this be a lesson......when you design shit remember it needs to come apart and the guys doing it need to feed their families..............I still want the addy of the dumbass who designed the quick connect fittings for the cooling lines going into the radiator on the 6.0's..............and the cab bolt designer on the 6.4's...............

I dread changing the plugs in my Mustang. It just hit 30,000 miles and I am thinking about taking the plunge and buying some of thode 1-piece plugs before it gets too many mileson it. D may be right though, they are either gonna break or they ain't. In any case, that is a $hitty design!

I didn't know the mustangs had the same problem as the Expeditions with the 5.4 3v in them...wow! It's not that bad, the worrying about not getting a broken plug out is what get's you!!!

your luckey the tool worked.it dont always...then you get to pop the body off and yank the head/s.
We always inform the customer of this possibility......and the response is always the same............"how can they build something like that"..........

I now what you talking about D my sister has a 99 Expedition she 190,xxx miles on it we where changing plugs in it about every 20,000 with it missing and have had to change the coi pack 2 times.I talked her into buying Accell Super coils to put on it the last time she has put alittle over 25,000 on it now with no missing. I think the factory coils are a peace of crap.

my wifes 06 exp. runs fine til you go full throttle,then it starts to surge like the fuels cutting in & out. any clue to what's causing it?

Chuck that is what hers started this last time and then started missing .When it started surging I thought it might have been fuel related change fuel filter same thing.Then I changed the pump same thing then it started missing. So we changed the plus and coils,She told me it hadn't ran that good in a few years.Don't know if it was a plug or coil making it surge but hadn't do it any more after the plugs and coils.Don't know if that is what making your surge or not but maybe this will help.

my 02 crew started missing sometimes when it hit 60,000.i bought new boots for the C/P's and it ran great untill i sold it and still is as far as i know.it was the 2 valve 5.4.i guess i know what's comen with my 05 S/D,it's a 5.4 3valve. .it's only got 32,000 on it now so maybe i'll sell it before it has a problem.

Chuck, how many miles? Have you changed the plugs yet? I drove my expedition until it had 104,238 miles on it! I never had one single problem out of it. The plugs are good until 100,000 miles. I don't like the cam sensor always trying to find the sweet spot ....

75,000....going to have it hook to a computer to see if I can find out. A light on dash came with here awhile back & it would barely run, after alittle while it streighten up & ran fine til you go full throttle. I haven't put plugs in it yet.

Chuck, That my friend is a C O P going bad! You should change the plugs now man. The longer you wait the harder/ more stuck they get!! Also change the fuel filter before you go to the dealership.

Denaro, looks like you got lucky!??????????????? Well it would have been worse if you had to pull the heads. I think that if I worked at Ford and this happened to me, I'd ask around the Engineering Dept. and find out who came up with that spark plug design and kick him in the b*lls!!!!!!!!!!

Believe me get out of the salt belt and you see a big big difference in corrosion damage on cars or engines.

I can always tell when a vehicle has come from up north by the way the underside looks....... But with that said we still see a lot of issues with manifold bolts breaking and rusting through....... Its real fun on a 6.4........pull cab and cyl head.......lotsa lotsa work.

Here is the REAL story behind that plug issue. The plug was designed for a different application. When the 5.4 3v was introduced, engineer said "Let's use this plug for a FEW test while the new plug was still in the making. The plugged worked great on every test ford threw at it. Then engineers boss said " Plug work great, let's just go with this one"
They checked that plug after every test on the dyno's. They checked that plug after 10,000, 20,000 30,000 and 40,000 mile real world testing. Not one failed! So plug went in production with new 5.4 3v. Here is the kicker, mechanics doing the work was putting anti seize on the plugs so they could get them out faster.
Still to this day the plug has never failed!!! What did happen is carbon build up. That can be caused by all kind of things going wrong, bad gas, bad fuel injectors the weather whatever.
Excessive carbon build up, aluminum and nickle will bond together. Then add that to a three piece spark plug design and you have the perfect recipe for shit to happen. Nobody has come out with a one piece design plug for the 5.4 3v that will go 100,000 miles yet.
I don't know what they did for the 2008 and up but the plugs no longer stick!!!
